Pallet Racking Reconfiguration
Warehouse Racking Reconfiguration for a Live Food Storage Facility
Reusing existing pallet racking to create a more suitable warehouse layout, improve operational flow and accommodate changing pallet and forklift requirements.
Project Overview
A food storage and distribution business needed part of its existing pallet racking reconfigured because the system was no longer suitable in its original position.
Rather than unnecessarily replacing the equipment, the project focused on carefully dismantling, relocating and rebuilding reusable racking in another area of the warehouse. Much of the existing equipment still had value and could be reused if carefully relocated and reconfigured.
The work took place within a live operating site, so careful planning, communication and good housekeeping were important throughout.
The Challenge
The existing racking no longer suited the changing requirements of the operation. However, much of the equipment remained in usable condition — the challenge was not to replace it, but to make better use of what was already there.
True Space Solutions reviewed the existing system, identified the reusable components and planned a revised configuration that would work more effectively for the customer's current operation.
The revised layout also needed to accommodate new pallet requirements and provide appropriate aisle widths for a new forklift truck — all within a warehouse that remained operational throughout.
Scope of Works
- Dismantle the existing pallet racking from its original location
- Relocate reusable components into another area of the warehouse
- Rebuild the racking in a revised configuration to suit operational requirements
- Adjust beam levels to suit revised pallet sizes and storage needs
- Supply updated safe working load notices
- Create revised aisle widths suitable for the customer's new forklift truck
- Work safely and efficiently around a live operating warehouse
- Keep the area controlled, tidy and ready for use on completion
- Accommodate last-minute layout changes while maintaining programme and cost
Our Approach
The project began with a practical review of the existing racking and the proposed new warehouse area. Reusable components were identified before the existing installation was carefully dismantled and transferred into its new location.
The racking was then rebuilt in a revised configuration using the recovered equipment. Beam levels were adjusted to accommodate revised pallet requirements and aisle widths were configured around the new forklift truck.
The work was completed within an operational warehouse, with particular attention given to organisation, housekeeping and minimising disruption to the day-to-day operation.
Flexibility During Delivery
During the project, a number of requirements changed while the works were underway. The team adapted the installation to reflect the revised requirements while maintaining progress on site.
The changes were accommodated without extending the programme or increasing the agreed project cost.
The Result
The completed project provided a more suitable racking layout using equipment already available on site. Existing assets were reused effectively rather than unnecessarily replaced.
The revised beam levels accommodated the updated pallet requirements, while the new aisle configuration supported the customer's forklift operation.
The area was handed back clear, tidy and ready for use, with the project completed on programme and on cost despite changes being introduced during delivery.
Key Benefits
- Existing racking reused rather than unnecessarily replaced
- More suitable warehouse configuration for current operations
- Beam levels adjusted around revised pallet requirements
- Aisle widths configured around the new forklift truck
- Works completed within a live operating warehouse
- Existing assets used more effectively
- Last-minute changes accommodated without affecting programme or cost
